Recurring "Navigation Malfunction" on every cold boot after 3.4.26057 + cut-down EU maps (32GB APIM detected as Non-Nav)

Background
This APIM is very likely a SYNC 2 → SYNC 3 retrofit/overlay: an early interrogator returned “unable to determine configuration / may be using overlays”, ECU Serial Number (F18C) is blank, and Cal-Config (F10A) read “DemoAudioProfile”. It ran perfectly on 3.0.23219 (EU) with Turkey maps and working navigation for a long time before I touched it.

What I did
Using Syn3 Updater v2.14.2.0, I updated SYNC firmware 3.0.23219 → 3.4.26057 (EU).

  • Syn3 Updater detected the APIM as Non-Nav, so I set Navigation = Yes (hardware is genuinely a 32GB Nav unit).
  • Full EU F13 (~26.7GB) does not fit a 32GB APIM, so I used the Cut Down Map Package Generator: Turkey/Balkans tile + Bulgaria/Romania/Ukraine tile + Cyprus + Turkish navigation voice (~13.4GB total).
  • First attempt in Reformat mode failed with PKG_ERR04 (reformat tool blacklisted on 3.4.19274+). Rebuilt in Downgrade mode after updating current version to 3.4.26057
    — install then completed cleanly.
  • After install: maps show F13, navigation works fine.

The problem
After every full power-down / cold boot (e.g. car left off overnight, then started — no master reset performed), navigation shows “Navigation Malfunction / not functioning properly, please visit your dealer.” It only works again right after a fresh reinstall, then breaks on the next cold boot.

Confirmed via fresh interrogator (so it is NOT an AsBuilt issue):
The APIM AsBuilt is byte-identical to the working 3.0 state:

  • DE00 = 0a6a05921002be420682 → Navigation Application = On (Common HMI)
  • Clock Master = BCM
  • Radio Tuner Market = EU (RDS)
  • DE01–DE06 and all part numbers (F110/F111/F113/F124/F188) intact, checksums present.
  • Installed: APPS NU5T-14G381-AE (3.4.26057), map parts 1U5T-14G421-BAM/BBM/BGM/BHM/BJM, nav voice 4U5T-14G422-BDM, MAP_LICENSE 1U5T-14G424-BP. Map partitions are present and full; /fs/images 25G total, 4.9G free.

Question
Since the AsBuilt nav config is correct and unchanged from when it worked, this looks like the cut-down map package (MAP_LICENSE) not surviving cold-boot validation on a non-nav-detected APIM. Is this a known limitation of cut-down maps on a unit Syn3 Updater classifies as Non-Nav? Is there any AsBuilt value or re-generation step to make the cut-down navigation persist across a cold boot, or is a full (non-cut-down) map / 64GB APIM the only reliable route?

APIM firmware/calibration (still old, GB5T-era): App NU5T-14G381-AE (3.4.26057) · F188 Vehicle Mfr SW = GB5T-14G374-CB · F124 Calibration = GB5T-14G375-DA · F111 Core = HB5T-14G380-BA · F113 Delivery = HB5T-14G371-DAG · F110 = DS-GB5T-14G371-CB. The APIM still runs the original old (GB5T) calibration firmware — could this be why the cut-down nav config doesn’t persist across a cold boot, and would an APIM calibration-firmware update make it stick?

FORScan APIM AsBuilt confirms: Navigation enabled (7D0-01-02 = 02xx), all blocks match the working-3.0 values. APIM is on OLD firmware — no 7D0-08-xx / 7D0-09-xx lines present. Could the old calibration firmware be why the cut-down nav config doesn’t persist across a cold boot, and would a calibration-firmware update fix it?

Update / clarification:

  • The Syn3 Updater log attached above is from my initial full-EU Reformat attempt. What’s actually on the car is a cut-down EU package installed in Downgrade mode — correct creator log attached below.

  • Since posting: I reinstalled a fresh cut-down package (Downgrade mode). Nav works right after install but “Navigation Malfunction” returns after the next cold boot (hours off, no master reset). So it is not install corruption — it recurs every cold boot.

  • FORScan APIM AsBuilt confirms navigation is enabled (7D0-01-02 = 02xx) and all blocks match the working 3.0 state.

  • The APIM is on OLD firmware: FORScan shows no 7D0-08-xx / 7D0-09-xx asbuilt lines, and calibration is still GB5T-era (F188 = GB5T-14G374-CB, F124 = GB5T-14G375-DA).

  • Q: Could the old calibration firmware be why the cut-down nav config doesn’t persist across a cold boot? Would an APIM calibration-firmware update make it stick, or is this a known cut-down limitation on a Non-Nav-detected / retrofit unit (blank ECU serial F18C)?

Your country code needs to match the NAV maps installed in the APIM settings/asbuilt. it must be set to one of these countries…

Which line/byte is the country code, and what exact value should I write to set it to TR (Turkey) to match the BG / EU-South cut-down maps? I see 7D0-02-01 starts with 54 55 (“TU”) — should that become 54 52 (“TR”)? Want to confirm before writing. I have FORScan + USB OBD adapter ready.
